Three materials dominate the void-fill aisle: air pillows, bubble wrap, and paper. They all do the same job of filling empty space so product does not shift in transit, but they cost, store, and pack differently. Picking the wrong one quietly adds cents to every parcel and minutes to every shift.

What each material is best at

Air pillows are inflated on demand, so you buy and store air as flat film and add the air at the packing station. They excel at void-fill: filling the gaps around a product so it cannot move. Bubble wrap wraps directly against the product and cushions surface impact, which suits fragile or irregular items. Paper void-fill, whether crumpled kraft or a paper pad, is heavier and denser, and it appeals to brands that want a plastic-free unboxing.

Cost per parcel

On a straight material basis, air pillows are usually the cheapest way to fill a given volume because most of what you ship and store is air, not plastic. Bubble wrap costs more per parcel because you are paying to ship and store the pre-inflated bubbles. Paper is inexpensive per sheet but heavy, which can raise dimensional and actual shipping weight enough to erase the savings.

Storage and throughput

Storage is where air pillows pull ahead most clearly. A single carton of deflated film can inflate into the volume of a pallet of pre-made bubble. If your stockroom is tight, that difference is real square footage. On throughput, an inflator that keeps pace with your pack rate lets a packer grab and place pillows in seconds, while paper crumpling is the slowest of the three by hand.

One more throughput factor is changeover. Air pillow rolls thread quickly and a single roll runs a long time before it needs swapping, so the line rarely pauses. Bubble runs out faster in volume and paper dispensers jam more often when packers rush. Over a full shift, those small interruptions add up to real minutes per hundred parcels.

Sustainability

All three are recyclable in the right stream. Paper wins on curbside convenience for the end customer. Air pillow film is store-drop-off recyclable like grocery bags, and it now comes in recycled-content and biodegradable grades that narrow the gap. Because air pillows use so little material by weight, their footprint per parcel is often lower than a heavier paper fill even before you factor in recycled options.
